Why Inserted Tooth Saw Blades Are a Game-Changer for Firewood Processors

If you process firewood for a living, you already know the feeling: you’re out on a job, miles from the nearest town, and a tooth on your saw blade chips or snaps clean off. On a standard fixed-tooth (brazed) blade, that’s not a five-minute fix. It’s the start of a very long week.

The Problem With Brazed Blades

Most circular saw blades used for docking logs to length rely on tungsten carbide tips that are brazed — essentially soldered — directly onto the steel plate. It’s a proven method, but it comes with a catch: when a tip is damaged, there’s no “popping in a replacement” on site. The damaged tip has to be heated, knocked off, and a new tip carefully re-set and re-brazed on by a qualified saw doctor.

That’s specialist work, and it only happens at a saw service centre. Depending on where you’re located, that could be a two-hour drive each way just to drop the blade off — or freight in both directions if you can’t get there yourself. Either way, you’re looking at:

  • Freight of roughly $800 each way if you can’t deliver it yourself
  • A repair bill of around $15–$25 per tooth — on a 30-40tooth blade, that’s $750–$1,000
  • All up, a single repair trip can easily run to $3,000 once freight and repair costs are added together
  • A turnaround of two to three weeks, depending on the service centre’s workload and how much retipping is needed

Most operators run a second blade so the saw itself doesn’t sit idle — but the blade being repaired is still tied up, and still costing money, for the best part of a month.

Enter the Inserted Tooth Blade

Inserted tooth blades (sometimes called Kodiak blades, after the Kodiak inserted tooth design) solve this problem at the design level. Instead of brazing tips permanently to the plate, each tooth is a separate, replaceable insert that locks into a pocket machined into the blade body.

Damage a tooth? You don’t send the blade anywhere. With nothing more than a battery drill, a punch tool, a hammer, and a wire brush, you:

1. Drill out the rivet holding the damaged insert

2. Remove the remaining rivet with pliers

3. Punch the old insert out from underneath — it shouldn’t take much force, since it was only ever tapped into place

4. Wire-brush any char or wood residue out of the pocket

5. Tap a fresh Kodiak insert straight into the pocket and lock it in with the rivet

Each tooth takes about three to four minutes — five at the outside. On a 30-40-tooth blade, replacing every tooth from scratch is around four and a half hours, worst case. But that’s rarely what actually happens. In the real world, most damage takes out a handful of teeth at a time — say four or five — which means you’re looking at 20–25 minutes to get back to full cutting capacity. Do that as damage happens, rather than waiting for the whole blade to be in bad shape, and it stays a quick job instead of a big one.

What Actually Takes Teeth Out in the Bush

It’s not a question of if you’ll hit something eventually — it’s when. Common culprits include:

  • Rocks and dirt embedded in bark or bogged into the base of a log
  • Old nails, fencing wire, or other bits of metal grown into a tree over decades
  • Bullets lodged in trees from years past
  • Metal debris dragged into hollow nests by birds — cockatoos in Australia are a notorious offender, and what looks like a clean hollow log can be hiding a nest full of scrap metal

Hit any of these at saw speed and you can lose anywhere from a handful of teeth to, in a worst-case hit, the whole set.

Keeping Spares on Hand

For a 30-40 tooth blade, it’s worth carrying at least 30-40 spare inserted teeth — effectively a full spare set — so you’re covered even if a bad hit takes out most of the blade in one go. Kodiak inserted teeth run $28–$35 each, or if you just need the tungsten tip on its own, that’s roughly $79–$99.

Why This Matters for Firewood Processors Specifically

Firewood processing is tough on blades. You’re docking logs to length all day, often on machines working in remote paddocks, woodlots, or bush blocks with no mobile reception, let alone a saw shop up the road. A few things make inserted tooth blades particularly well suited to this kind of work:

No downtime waiting on couriers. Keep a handful of spare inserts in the truck and you’re never more than an hour from being back in production.

No specialist skills required. Swapping an insert doesn’t require a brazing rig or a trained saw doctor — just the right tool and a steady hand.

Lower cost per repair. Replacing a single insert costs a fraction of a full brazing repair, and there’s no freight cost to factor in.

Consistent cutting performance. Each insert is manufactured to the same spec, so you’re not relying on the quality of an individual repair job.

Keeping It Sharp Between Swaps

Insert swaps handle the damage — but keeping the blade cutting well day to day comes down to sharpening. Because Kodiak inserts have a hollow face, they can be touched up on site with a small handheld tool (similar to a Dremel) fitted with a barrel diamond grinder. Sit it in a jig, press it against the face of the tooth, and you’re back to a sharp edge in minutes — no need to pull the blade off the machine.

A sharp blade cuts faster and with less resistance, which means the saw isn’t working as hard — so you’re using less fuel to get through the same amount of timber. It’s a small habit, but over a full day’s cutting it adds up to a more economical operation.

The Honest Trade-Off: Upfront Cost

Inserted tooth blades do cost more to buy than fixed tooth — there’s simply more manufacturing work involved. Instead of brazing tips straight onto the plate, every tooth pocket has to be bevelled on both sides (108 bevels on a 40-tooth blade) before the inserts are tapped in. As a rough guide, ex-GST:

That’s a real premium upfront. But weigh it against a single $3,000 repair trip with two to three weeks of downtime, and it doesn’t take many field repairs before the inserted tooth blade has paid for the difference — without ever leaving your property.

There’s a second trade-off worth knowing about too: the inserted tooth (Kodiak) design runs a wider kerf — around 12.7mm, compared to roughly 7–8mm on a brazed fixed tooth blade. A wider kerf removes more wood with every cut, which means more sawdust and residue and slightly less timber recovery. If you’re doing thousands of cuts a day, that adds up. A fixed tooth blade’s narrower kerf gets more usable length out of every log. It’s not a dealbreaker for most remote firewood operations — the time and cost saved on repairs generally outweighs it — but it’s a genuine factor if maximising recovery from every log is a priority.

The Bottom Line

For sawmill operators working close to a service centre, brazed blades might still make sense. But for firewood processors and forestry contractors working in remote locations — where the nearest saw doctor could be hours or days away — inserted tooth blades turn a two-week repair nightmare into a job you handle yourself before smoko.
